How to Pick the Right One and Hang It So It Stays

A replacement handle is only as safe as how it’s hung. Get the wood species right, fit it tight, drive the wedges correctly, and a sledge head stays where it belongs. Get any of those wrong and you’ve got a spinning chunk of steel looking for a place to land. A loose axe head is not a minor inconvenience. It is a spinning piece of steel looking for somewhere to be. The wedge is the thing standing between a well-hung tool and a trip to the emergency room, and most folks don’t think about it until something goes wrong.

This guide is for anyone re-handling an axe, sledge, maul, or hammer — splitting firewood, building fence, working a trail crew. The handle does two jobs: it transfers your swing into the head, and the wedged top locks that head in place. The wedge gets driven down into a slot cut in the protruding tenon, called the kerf. As the wedge goes in, it spreads the wood of the tenon outward in both directions, pressing it against the walls of the eye from the inside. The head can’t come down off the handle because the shoulder stops it. It can’t come up off the handle because the expanded tenon is now wider than the opening it came through.

Picking the Right Handle

Start with species. For anything you swing — axe, sledge, maul, hammer — hickory is the standard, and it’s the standard for a reason. Hickory makes the best handles for impact tools because it combines hardness and stiffness with excellent resiliency. For bent handles or simple handholds, ash is usually used.

In dry Montana sheds and through the humidity swings of a full year, grain quality matters more than the brand stamped on the handle. When choosing tool handles, remember that straight grains offer maximum flexibility and strength. If possible, the grain should also be tight and knot-free, and it should run parallel to the wedge slot.

Don’t get fooled by a pretty finish. Avoid coated handles. Painting or staining can hide flaws in materials or construction.

There’s also a right way to read the end grain. The appropriate handle’s cross-section should follow a quarter sawn or rift sawn orientation, where the annual rings are aligned with the striking trajectory. In other words, have the stripes on the end-grain stretch between the pin of the head and its base in the case of a hammer, or parallel to the center line that passes between the cutting edge and the poll of the head in the case of an axe.

Wedges and How to Hang the Head

The wedge is where most failures trace back to, and the counter is where most people get confused. Here’s the system that works.

Buy an axe, sledge, or hammer handle and you’ll get a specific setup. The typical hickory handle comes with two wedges: one is a wide wood wedge, usually made of poplar, and the other is a smaller corrugated steel wedge. You’ll also notice a wide kerf sawn into the handle head. This kerf should go down the neck to almost 2/3 or 3/4 of the tool’s eye depth and terminate near the shoulder where the base of the head butts against.

The two wedges aren’t redundant — they each cover what the other can’t. The wood wedge is the primary fastener. It goes into the kerf first, driven with a wooden mallet or hammer, and does the main work of expanding the tenon against the eye walls. Then the steel wedge: it goes in second, driven perpendicular to the wood wedge — at 90 degrees, crossing it. Its job is to lock the wood wedge in place so it can’t back out, and to spread the tenon in the direction the wood wedge doesn’t address. A wood wedge alone expands the tenon front to back. The steel wedge adds side-to-side pressure. The steel step wedge is the standard in North America.

Wood wedge material is its own decision. Poplar is the common choice and works fine for most applications — it compresses slightly as it goes in, filling gaps, and holds well. Harder woods like hickory or oak make more durable wedges but require more precise fitting.

A word on metal-only wedges: skip that approach. Avoid metal wedges for fastening heads to handles; these crush and weaken handle wood and make broken handles difficult to remove by drilling. Steel wedge only, no wood, is not the right answer for a field repair or a permanent hang. Metal wedges without a kerf spread the wood unevenly and can crack the tenon if driven hard. Use a steel wedge to complement a wood wedge, not replace it.

How many wedges? One wood wedge and one steel wedge is the right answer for most axes and hatchets. For lighter heads you can go simpler. In cases where the tool’s head is of light to intermediate weight, it is perfectly ok to wedge it with one wide wooden wedge.

The fit matters more than the wedge. This is the part that decides whether the head stays put. Run a no-gap policy. You want the cross section and width of the tool handle to correspond to the eye almost perfectly. It should be difficult to drive the handle through the eye, and the eye should fill all of the space in the eye. Fit the wood when it’s at its driest — this is the Montana lesson. Let it dry to 8% before finishing the job. It is always recommended to fit the neck of the handle when the wood is at its driest point.

Set the head before any wedge touches the kerf. Get the head fully seated on the handle before you touch a wedge. The head should be down at the shoulder with no daylight visible between head and shoulder. Trim the protruding tenon so it extends about a quarter inch above the top of the eye. And use the right hammer to set it — use a maul or a dead blow hammer for this, not a hammer with a metal head. Metal on metal is damaging to both tools. The wooden maul is much softer and delivers the same force with far less impulse.

Driving the wood wedge takes attention, not muscle. Start the wood wedge by hand, centered in the kerf. Drive with a mallet using measured strokes. After each stroke, check that the wedge is going straight and not tilting to one side. A tilted wedge that jams against one wall of the kerf will split the tenon instead of expanding it evenly. Then come back with the steel: drive the steel wedge in at 90 degrees to the wood wedge.

Seal it up. Use epoxy to fill remaining voids between the handle and the eye and seal out moisture. Then oil the wood — this is what keeps it tight through Montana’s dry winters and damp springs. Coat the exposed tenon end and the upper handle with boiled linseed oil. Let it soak before the first use. The oil preserves the wood, slows moisture loss, and helps the wood stay tight through seasonal humidity changes.

Can I just knock a loose head back tight? A quick fix buys time, not a permanent solution. The quick fix is to drive the wood wedge deeper if there’s room, or add a second steel wedge if none was used initially. For a head that’s significantly loose, the honest answer is to pull the handle and rehang it correctly. A loose axe head that gets knocked tight and rehung over a failed wedge is a short-term patch on a problem that will come back.

Does soaking the head in water tighten a loose handle? It works, but it’s the wrong fluid for the long haul. Soaking the head end of the handle in boiled linseed oil overnight can swell the wood enough to tighten things up in mild cases. Water works faster but promotes rust and accelerates wood deterioration over time with repeated cycles. Oil is the better long-term answer.

How deep do I cut the kerf? The kerf should run most of the length of the tenon but stop well short of the shoulder. Cut through the shoulder and you’ve weakened the one part of the handle that takes the most stress. A common target is a saw kerf in the top of the handle approximately 3/4 of the depth of the axe or adze eye.

How do I get a broken handle out of the eye? Place it upright in a vise and drill several holes into the wood from the top. These holes relieve pressure on the wood inside the eye so it can be driven out with a hammer and punch. If heads are epoxy-bonded to handles, soak the head in boiling water to soften the bond.

How should I finish a new wooden handle? Remove any varnish or paint from the handle. A light coating of raw linseed oil regularly applied will protect against drying and cracking. Some go further with multiple coats — scraping off the varnish and adding four coats of boiled linseed oil over a few days will ensure the handle keeps in great condition and lasts a long time.
