How to Choose the Right One for the Job

An electrical box is the enclosure that protects every wire splice, switch, and receptacle in a building. The primary function is to create a safe environment for electrical connections by shielding them from accidental contact. Without one, wiring connections could become exposed, leading to short circuits, electrical fires, or shock hazards. They also keep a system organized — containing wires in a single, accessible location for easier maintenance, and acting as the point of transition between the wiring and the connected devices, such as switches, outlets, or lighting fixtures.

Picking the right one isn’t complicated once the three questions are answered. What stage of construction are you in? What wiring method are you running? And how many conductors need to fit inside? Get those three right and the rest is detail.

New-Work vs. Old-Work

This is the first fork in the road, and it decides how the box mounts. New-work boxes attach to exposed studs before drywall goes up — they carry nailing flanges or brackets that fasten straight to the framing. Old-work boxes, sometimes called retrofit boxes, clamp to the finished wall surface. That’s the box you reach for when you’re adding an outlet or switch to a room that’s already closed in.

Western Building Center’s lineup covers both. On the new-work side there are nail-on PVC switch boxes in one- and two-gang, nail-on PVC ceiling boxes, and steel octagon boxes. For retrofits, there are old-work PVC switch boxes and old-work steel octagon boxes that clamp into existing drywall.

One product worth knowing if you bounce between new construction and retrofit work: the Carlon Adjust-A-Box. It features a patented design that allows the box to be adjusted to most wall thicknesses with the turn of a screw. To install, clip the bracket onto the stud, secure with two screws so the box won’t move, then turn the adjustment screw to bring the box flush with the wall covering. Here’s the part that earns its keep on remodels: it’s available in one- and two-gang versions, and by removing the box from the bracket the one-gang can easily be upgraded to a two-gang — an ideal feature for old work applications.

Metal vs. Plastic, and Matching the Box to the Device

Material choice isn’t preference. It’s dictated by what wiring method you’re running.

Metal boxes — typically galvanized steel — are used with armored cable (BX) or metal conduit (EMT/RMC). Made from steel or aluminum and widely used in commercial or industrial work, metal boxes are strong, durable, and provide better fire resistance and grounding options. Non-metallic plastic or PVC boxes are lightweight, non-conductive, and cost-effective, used with Romex (NM) cable. Typically made of PVC or ABS, they’re more common in residential work — lightweight, corrosion-resistant, and safer to handle because they don’t conduct electricity.

The plastic boxes you’ll see carry real code backing. The Carlon Zip Box Blue line is designed for use with nonmetallic sheath cable in accordance with Article 314 of the National Electrical Code, making fast work of any residential or light commercial application. They’re UL Listed, File No. E42728, for use as indicated in Article 314 of the NEC. They’re also UL Classified for fire resistance, File No. R8326, for a two-hour or less classification period.

After material comes function and shape — matching the box to whatever it’ll hold.

  • Junction boxes are used as connection points for wires, providing a safe enclosure for splices and organizing multiple wire pathways.
  • Socket (outlet) boxes enclose electrical outlets or receptacles.
  • Switch boxes house electrical switches and come in a range of sizes, from single-pole to multi-gang configurations.

Shape follows function. Round boxes are typically used for ceiling lights or fans where circular fixtures need to be installed. The octagonal box provides slightly more interior space than a round box, with eight sides that offer stability and room for additional wiring, making it suitable for heavier installations such as ceiling fans or larger light fixtures. A point that matters in snow country: a ceiling fan needs a fan-rated, reinforced box — a standard light box won’t carry the load. Square boxes offer more space for wire connections and are commonly used for organizing multiple wiring splices, allowing more efficient use of space in junction points with a higher number of wires.

Gang size simply has to match the number of devices. The stocked PVC switch boxes run one- and two-gang, and the Carlon nonmetallic line runs single, 2-, 3-, 4-gang and 4” square.

Box Volume and Conductor Fill

Here’s where people get into trouble. An undersized box is a code violation and a heat problem. The box volume must comply with NEC standards for the number of conductors. Boxes are rated in cubic inches, and you count every conductor, device, and clamp against that number.

The Carlon part numbering tells you the volume right on the box. For example, a B118A is a Zip Box Blue, single gang, 18 cubic inch (295 ml) capacity, nail-on. Step up to the adjustable boxes and you get more room — the B121ADJ single-gang adjustable wall box runs 21 cubic inches, and the B234ADJ double-gang runs 34 cubic inches.

When you’ve got a pile of splices coming together, reach for a square box. A square or rectangular junction box provides a compact yet spacious design that allows multiple conduits to enter from different directions, with additional space at the corners to house more conductors, connectors, or splices. A round pan box won’t give you that room — those shallow boxes are designed for low-voltage connections where space is limited, and their size restricts the number of wire connections they can accommodate.

Weatherproof and Outdoor Boxes

Anything exposed to Montana weather needs a sealed, rated box. Rain, snowmelt, and freeze-thaw will find their way into an unsealed enclosure. Weatherproof outdoor boxes are sealed units with gaskets, designed to withstand rain, snow, and moisture. Western Building Center carries gray weatherproof junction boxes along with weatherproof closure plugs and blank covers to seal unused openings.

The ratings on the cover are what matter. Look for NEMA Type 3R and IP64 — that’s the combination signaling indoor/outdoor water and dust protection. Leviton’s FS/FD weatherproof covers are built for exactly this kind of abuse: a pre-assembled gasket provides an easier installation and tighter seal from harsh elements, stainless steel mounting screws and springs add corrosion resistance, and NEMA Type 3R and IP64 ratings with the cover closed ensure protection for indoor and outdoor use. A vertical self-closing lid of glass-filled thermoplastic provides impact resistance for use in abusive environments. They’re listed to UL 514C and UL514D, CSA C22.2, RoHS compliant, and carry a 10-year limited warranty.

For outdoor receptacles you’ll actually use — a block heater, a stock-tank heater, holiday lighting — a while-in-use cover keeps the connection protected while a cord is plugged in. That’s the difference between a cover that only protects an empty outlet and one that protects a working one through a winter.

When you’re spec’ing any outdoor enclosure, the checklist is short. Weatherproofing features such as a waterproof/dustproof gasket and mated parts keep out water and particulates. Check the IP or NEMA rating, and look for a UL Listed rating to ensure the enclosure has been independently tested to meet that rating.
