How to Pick the Right One and Size It Correctly

Grilles, registers, and diffusers each do a different job at the spot where ductwork meets the room, and buying the wrong one is how you end up with drafts, whistling vents, and a furnace working harder than it should.
Here’s the short version. A register combines a grille face with an integral volume damper, letting occupants or technicians partially restrict airflow at the opening. A grille is a louvered or perforated face cover without a volume damper — it directs or diffuses air but offers no flow control. A diffuser is typically a ceiling-mounted device with concentric rings, slots, or radial vanes engineered to project air across the ceiling plane — the Coanda effect — and distribute it evenly through a room.
That damper is the whole distinction between a grille and a register. A register is simply a grille that incorporates an integral damper to control air volume. The damper isn’t just for shutting off a room, either. Dampers act as mufflers in an HVAC system, regulating airflow while smoothing sound across different ranges. Incorporating registers, grilles, and diffusers together helps ensure a smoother flow throughout the space, which reduces mechanical noise that would otherwise be heard through the vents.
The function dictates the choice. Registers are the dominant choice for residential supply outlets because they allow occupant-level adjustment. Grilles dominate return-air applications — where restriction would undermine system pressure balance — as well as transfer openings between rooms. Diffusers are the standard terminal device in commercial ceilings, where uniform throw patterns and higher flow rates are required.
Put plainly: a grille is a metal or plastic part with holes or slots that lets air in or out of a room, and you’ll find them on returns. The supply side wants a register so you can dial the room in. Unlike a regular grille or register, a diffuser spreads air evenly, making the surroundings comfortable. Its primary functions include air distribution, airflow direction and pattern control, and aesthetics. People usually place diffusers in the ceiling or wall and connect them to the ductwork, and dampers and deflectors let users control the direction and pattern of the airflow.
A couple of grille types worth knowing. Lightweight stamped steel grilles are common in wall and ceiling applications. Sturdier cast or welded grilles are suitable for use in floors. Filter grilles, used in walls and ceilings, are hinged to allow access to a built-in filter rack.
Measure the duct opening before you buy anything. The size of the register determines the amount of air that flows through it. Measure the size of the duct opening before buying. If the register is too small, it will restrict the airflow, while a too-large register will allow too much air to pass through, leading to inefficiency.
And don’t assume the frame size equals the opening. Free area — the actual open area through the face — is always less than the nominal frame size; a 6×10-inch register may have a free area of only 28 to 32 square inches depending on blade angle.
The number that keeps a system quiet and draft-free is face velocity. Face velocity — CFM divided by free area — should stay between 300 and 500 feet per minute for residential supply registers to avoid draft complaints and excessive noise. Commercial diffusers typically operate at 400 to 800 FPM depending on ceiling height and throw requirement. Returns run slower. For return grilles, the dominant sizing criterion is keeping face velocity below 300 to 400 FPM to minimize noise and avoid excessive resistance.

On the noise side, diffusers and registers are rated by Noise Criterion for the sound they generate at a given airflow. Residential applications typically target NC 25 to 35; open-plan commercial spaces target NC 35 to 40.
This matters more in Montana than almost anywhere, because the supply jet is fighting cold glass all winter. Residential supply register placement follows ACCA Manual D and local mechanical codes. The preferred location is the floor or low sidewall below windows on exterior walls, where the supply jet counters the cold downdraft from glazing.
The physics back it up. Registers go in the ceiling in hot and humid climates because cold, conditioned air falls. They can be on the floor in colder climates because warm air rises. That’s why floor registers are everywhere in heating country — and why a floor unit needs to be built tougher than a wall unit. Registers are usually on outside walls to keep walls and windows insulated from outside temperatures by providing conditioned air.
If the floor isn’t an option, don’t just slap it on the ceiling and hope. Where slab or structural constraints prevent floor placement, high sidewall or ceiling registers are substituted — but throw distances must be verified against room width to ensure the jet reaches the opposite wall before dropping into the occupied zone.
Pick the material for the location. GRD components are available in extruded aluminum, steel bars, plastic, or solid wood, in round, square, and rectangular shapes to complement any décor. Registers are made from materials such as aluminum, brass, and plastic. The material you choose depends on preference and location — if the register is in a high-traffic area, a more durable material makes sense.
For floor units taking foot traffic year after year, finish quality is what holds up. A powder-coat finish is far superior to spray painting or electro dipping. A rust- and corrosion-resistant powder coat applied to all parts prior to assembly ensures the smoothest operation. A solid finish and steady fastening also kill the rattle — when the paint is less likely to chip or flake and the rivet tension holds steady, there’s less chance for rattle from vibration.

An undersized register pushes face velocity too high, and loose fastening lets it vibrate.
Should supply registers go in the floor or the ceiling? In a heating climate, the floor. Registers can be on the floor in colder climates because warm air rises. Placing them below windows on exterior walls also lets the warm supply air counter the cold downdraft off the glass.
How do I know what size to buy? Measure the duct opening first, not the room. Measure the size of the duct opening before buying. If the register is too small, it restricts airflow; too large allows too much air through, leading to inefficiency. Remember the free area is smaller than the frame, so the listed size isn’t your open area.
When would I use a diffuser instead of a register? When you need even, multi-directional spread across a larger space — typically a commercial ceiling. Diffusers are most useful when you want to direct airflow in a certain path, or evenly distribute air throughout a room. For a typical residential supply outlet, a register is the right call.
